If you or anyone would think as a STRUCTURAL ENGINEER, you have to think of all and any member of the cage to be either in tension or compression based on the loading.  TRIANGULATION PROVIDES THE BEST STRENGTH without putting bending moments at the joints.  Take it for what it is worth to you.

Larry,

We are looking more closely at the gusseted X as our door bar as you suggested. Does the X in the photo you posted pop out into the door a little bit or is it just the angle the photo was taken at?

The X sticks out into the door, by several inches.  Here are some more shots of a Grand Am cage with additional bracing.  Note that it also "sticks out" and it has that large loop like you were going to make, but it is somewhat triangulated by 2 stubby pieces of pipe back the the X bracing.

The guys over at TyrolSport have been really kind to us with the updates - here's some more progress

after our initial test fit, we realized that although our helmets would most likely clear the halo diagonal once the padding was in place, it was best to give a some additional room. Tom added a kink which should provide a few additional inches of clearance.

the passenger side door bars have a 5* bend to bring them out as close to the inner doors skin as possible

the driver's side has a much bigger kink to give us more room
